Use a marker and trace the hole for the drain directly onto the barrel, holding the bulkhead fitting against the barrel.

2nd: Using a new blade in a utility knife, or single edged razor blade carefully cut out the circle drawn on the barrel. It's better to have a tight fit than a loose fit.

3rd: Insert the bulkhead fitting into the hole with the gasket and nut located inside the barrel. A bead of non toxic silicone on the barrel wall side of the gasket is recommended. Allow silicone to “set” for a few hours before proceeding.

4th: Cut a 2 “section of the 2” PVC pipe. Slide this 2 “section of pipe into the bulkhead fitting inside the barrel. Slide the 2” PVC “T” onto this section of pipe inside the barrel, with offshoot side facing upwards. the picture to the left of step 6 shows how the “T” with overflow pipe should be located. If you like, you can glue the fittings together, although I find it unnecessary. If you do glue, be sure to sand both pieces, and apply PVC cement to BOTH fittings. But remember that PVC cement dries in a matter of seconds. The correct way to join pieces is to insert pipe and give it a quarter turn.

5th: Cut a length of 2 “PVC pipe so that it is about 1” lower than the height of the barrel, AFTER it is placed into the “T”, as shown in picture. then a strainer is needed on the inside of the barrel to keep them from blocking water flow. If you prefer then a threaded adapter and strainer can be purchased, we do sell them.

6th: The next step is to fill the barrel with the bio-media. Most barrels have an inside “lip” on the sides. Fill to this point. A 44 gallon Rubbermaid will hold 3 or 4 cubic feet of bio-bale. Add the media slowly to ensure even filling, especially in the space between the drain pipe and the barrel wall.

7th: This next step can be done many different ways, but I think I have discovered the easiest and most accurate method. You will be cutting a piece of egg crate to be used to support the bio-media. this prevails the compact of the bio-media which eliminates necessary “void” space through the bio-media. Inside the barrel, accurately measure the inside diameter of the barrel where this “lip” is. This is another reason I recommend the Rubbermaid 44 gallon “Brute”, because I know it has this “lip”. After taking this measurement carefully divide it in half and write it down. Using the wire cutters cut the piece of egg crate in half. Next tie a piece of twine about 2 feet long in the middle of this section of egg crate. Be sure that when tying the knot it is tight and do not stretch the twine. Measure out from the knot the distance you recorded, and mark the twine with a dark marker. Be sure that when the twine is extended you are not exceeding the edge of the egg crate. Now just mark the egg crate at the mark on the twine as you move the twine in a circular motion. this should give you a perfect circle the exact dimension of the inside diameter of the barrel at the “lip”. Now you can carefully cut along the mark with the wire cutters. This is the most time consuming part of building this filter, so be patient so you do not have to do it twice. Be careful placing it into the barrel after it is finished. You will have to make a few extra cuts to accommodate the handles of the barrel, as well as the overflow pipe.

8th: The next step is to cut the filter material. I like to do it after cutting the egg crate as you can use the egg crate as a template. Place the egg crate on the pre-filter material and trace with a marker. You should try to cut the filter padding a little large as it has a tendency to shrink over time, and you do not want unfiltered water entering the bio-media.

9th: As you did with the 2 “bulkhead, trace the hole for the 1” bulkhead directly on the barrel. Try to get it as close to the top of the barrel as possible. Again, gasket and nut go on the inside, silicone is not needed for this as it is rarely underwater, and does not need to be watertight. The use of a drill and a hole saw makes cutting the hole quick and easy.

10th: The last major step is to assemble the spray bar. Here you will need the 1 “cross, 2 1” elbows, 3 1 “end caps, about 4 feet of 1” PVC pipe, tape measurer, drill and drill bit (3/16 “) Cut 2 lengths of 1” PVC pipe about 12 inches and 1 10 inch length, the 10 “section is for the middle piece .Also cut 2 5 inch lengths and 1 3 inch length.
